I've had the same problem for the past few years with our '01 XLT V6. I'd temporarily band-aid it with 3M adhesive, and pushing the material/fabric into the groove with a small flat blade screwdriver. I finally got tired of messing with it on all four doors and not only removed the fabric, but also that piece of thin foam. I bought a yard of the same vinyl that Ford puts on the ...
Maybe get one from a boneyard? Nationwide search here
I did a quick search on door trim panels in and around Harrisburg VA and James Madison University (which is where I assume you are located, GO DUKES)
I found the right side interior front door panel, grey, for around $75.00 or there is one in Wisconson for $35.00 (plus shipping of course).
This is a handy website to have. ...

Got it from Miami Corp . You have to call and order, I'm not sure if their on-line ...

DP-Jedi, how did you get the old piece of foam removed? Just scrape it off? Is that vinyl in your 2nd pic what is underneath it?
Thanks.
Removing that foam takes some serious pulling - I'm not kidding A wide chisel might help, but really the best bet is good old fashioned muscle. The 2nd pic is what's under that thin piece ...
With the panels I fixed the closed cell foam was really deteriorated in places and the only job was removing the adhesive attached to the foam. In a few spots care had to be given not to stretch the fabric when removing. A mixture of dish soap and water was good at removing the adhesive and foam residue when the fabric was out. I did not remove the thick foam layer shown in the first ...
Driver's door
Driver's door nearly finished! Yes that's a little courtesy light I installed just below the arm rest. It will be wired to the circuit that controls the dome light fade. I also notice the little bumps beneath the new vinyl - those are the remnants of the glue that held the foam piece in place. That stuff is a royal PITA, if not impossible to remove. I'm not too ...
quote: Originally posted by schtephanie The white (or light green) layer is made of some kind of fibrous material (not plastic). No matter how many times I cleaned it to get the adhesive/foam off I could never get anything to stick onto it. So I am in the process of taking it off but it is a PITA to remove. Hopefully the upholstery adhesive that I got at autozone will do the job sticking the fabric to the bare heavy plastic. DP-Jedi I am...
quote: Originally posted by operator I tried that, both the flammable and non-flammable types, and all 4 doors are separating again after a year. I had cleaned the under panel of all older adhesives and foam, but the contact cement doesn't seem to hold up well in this South Carolina heat and humidity. I think I'll try the 3M 8088 next. Should have done that in the first place The trick is in getting rid of all the foam between the...
I used the DAP/Weldwood solvent-based first, then the non-solvent water-based second and neither one lasted over a year. Not exactly the result I was looking for.
I failed miserably at trying to get the original piece back on. My guess is with weather changes and me leaving it off for so long that it has now shrunken. I cannot get it realigned to cover the whole area and match up with the edges for the LIFE of me. I called around for some quotes and it's anywhere from $40 - $80 dollars per door to get it reupholstered at a pro shop. I'm still thinking about what I want to do, but I have to do...
This is what I saw in use at the upholstery shop I visited when I asked what should I be using for projects like this: https://is30.eporia.com/company_97/58927.gif?qlt=80&cell=200&cvt=jpeg http://www.perfectfit.com/24783/148...pray-Grade.html What the hell is it with this site and images not being visible? grr..
This is a great fix. I did it last week, hardest part was getting the bottom layer of the insert off the panel. But a problem started less than a week later, all four door panels are coming unglued and I don't know what to do. I used a new can of 3M Rubber & Vinyl 80 Spray Adhesive (good for headliners) and it just started letting go. Any ideas out there on what to do now?
