I believe the thumping is caused by the motor stopping and starting due to the increased mechanical load.

You really need a smart charger. I'm not sure what battery chemistry your Roomba has. Possibly NiCD instead of NiMH.

I think I have found a very simple reason why the brushes on the 500 series start to behave badly after about 90 days of activity and start to wear out the motor. On the "main" brush there is a yellow plastic dust seal that is used on both ends of the brush to help reduce the dust that can get into the gear box on one side and into the rest of the unit on the other. just by looking at it, I don't see how/why it would pick up less dirt. Seems like it would have more sucking power with the larger filter and more air flow.

The shielded bearings are easily replaced with sealed bearings. Small brush bearing (12x18x4) http://www.vxb.com/page/bearings/PROD/Kit7303 Large brush bearing (17x23x4) http://www.bocabearings.com/main1.aspx?%20...%20MR6703-2RS You have to disassemble the CHM and gearbox, push the gears out of the case, remove the damaged bearings from the gears and reinstall the sealed bearings. It's a straight forward process.

Carefully look between the brush deck and the middle of the chassis. You should see a string that connects the motor's transmission and to the chassis. This string allows the motor to wind up when it encounters resistance. If the string is broken the roomba will act as you describe.

There are quite a few chargers available in hobby stores that would work. You would have to make your own contacts though. Here is what I use for RC racing, I have also charged 400 series batteries with it. http://www3.towerhobbies.com/cgi-bin/wt ... XMAH9&P=ML

Two are for the thermistor which is part of the circuitry to monitor the temperature. The other two are the charge contacts. The two that look like a C-battery are actually a subc battery. The flat is negative, the one with a button is positive.

The circle dance is usually caused by dirty wheel sensors. Check the read me first topic for information on how to diagnose and fix the issue.

You can look for a cliff sensor assembly here: www.ProTechRobotics.com or possibly find one on ebay and replace yours.

That's because the two shielded ball bearings in your Black CHM have filled up with dust. Once that happens then the balls in the bearing race can no longer spin. This causes the brush motor to consume too much power which causes the Roomba to quit with the error message to clean the brushes.

That's a nice combo of brushes, glad that they are working for you. Has anyone tried the DD Large brush and the same Black CHM small brush ? Or the 562 Large brush with the Black CHM small brush ?
