Guys, I did some research after posting this originally and found the Brownells plunger tube refit kit, as well as some successful reports using Loctite, although that is certainly a less elegant (but a lot more affordable) workaround.

Hello and welcome. I don't want to paint with too broad a brush here, but it's fair to say that the short answer to that final question of yours is you're describing typical Auto Ordnance quality of the time. AO has since been purchased by Kahr firearms, presumably the guns are better these days. However the new company is probably still using some of the old operation's manufacturing equipment,...

Easy cut to make....Place the grip over the safety, mark the edge of the grip with the safety engaged and disengaged, measure the thickness of the safety than will be under the grip, remove this thickness plus .005, might take a few attempts to get enough clearence...go slow ...Call Brownells, Their Techs will talk You thru it Bill Caldwell
